Mistracking — the belt drifting left or right — is the single most common complaint. Left alone it chews up the belt edges and damages the structure.
- Cause: Misaligned pulleys or idlers, uneven loading (material landing off-center), build-up of material on rollers, or twisted frame sections.
- Fix: Use training idlers to nudge the belt back, not brute force. Check that all idlers sit square to the centerline (within ±1.5°). Clear material build-up from return idlers — a single caked roller is enough to pull the belt off line. Make sure the loading chute centers the stream onto the belt.
2. Belt Slippage at the Drive Pulley
The belt turns but the load doesn't move — or the drive pulley spins without driving the belt. This wastes energy and scorches the belt.
- Cause: Insufficient tension, worn or glazed drive-pulley lagging, wet or dusty pulley surface, or simply overloading beyond the design capacity.
- Fix: Increase take-up tension until slip stops (but avoid over-tensioning, which overloads bearings). Re-lag a worn drive pulley with rubber or ceramic lagging for grip. Keep the pulley face clean. If the problem appears only at peak load, the conveyor is undersized — revisit the capacity calculation rather than forcing it.
3. Material Spillage
Spillage creates housekeeping hazards, windage dust, and lost product. It almost always starts at the loading zone or transfer points.
- Cause: Worn or missing belt cleaners (carry-back drops off downstream), poorly sealed loading skirts, badly adjusted transfer chutes, or mistracking at the impact zone.
- Fix: Fit primary + secondary belt scrapers and tune them to the belt. Seal the loading skirt with adjustable rubber barriers close to the belt. Align the transfer chute to match the belt direction and speed. Pair this with a good dust collector at the transfer point.
4. Idler / Roller Failure
A seized or noisy idler is more than an annoyance — a locked roller generates heat that can damage the belt and, in combustible-dust environments, is a real safety risk.
- Cause: Bearing failure from contamination (dust/water ingress), lack of lubrication, or impact damage at the loading zone.

5. Premature Belt Wear & Edge Damage
Belts should last years. If yours is failing in months, the cause is almost always environmental, not the belt itself.
- Cause: Wrong belt grade for the material (heat, oil, abrasion, flame), ongoing mistracking (edge rub), trapped tramp metal, or chemical attack.
- Fix: Match the belt to the duty — heat-resistant, oil-resistant, or flame-retardant compounds matter. Fit a magnetic or tramp-metal separator ahead of the belt. Eliminate the mistracking first; an edge that rubs the frame will never last.
